I've thought about the jetting. But I bought the bike when it was 8 months old and it apparently had a 300 kit, modified stock exhaust (end removed and bigger welded in place) and the jetting changed from the dealer. Any idea of jet size required?

Two things to keep in mind:
1) Any KLX300 FULL SYSTEM will fit on any KLX250S
2) The KLX250S header is shorter than the KLX300 header
You can't mix and match a KLX300 header with a KLX250S slip on.
But you can use a KLX300 header and KLX300 slip on.
