Grinding down the weld is a good idea as to "smooth out" the flow. You are correct about the impact of torque. The exhaust system is "tuned" and requries a certain amount of back pressure with relationship to flow and discplacement to ultimatley produce the optimal usable HP/TQ curve.
That being said, you open the exhaust "too" much w/o changing cam profiles and events, spark, ect, you will most likley suffer in low to mid range performance if not all the way across the powerband. So many guys "think "louder" is better and it makes them feel like there going faster when in fact they lost some along the way.

Head pipe... I know as you remove restriction you also loose bottom end torque, any concerns of that with you guys?
When I had my DRZ400 last year, a bigger head pipe gave MORE low-end torque. Maybe each engine reacts differently?

Hi Guys:
I completed the small mods that most of you have already done.
1) Remove the Air Box Snorkle
2) Drill out the first deflection plate in the exhaust with a 1/2' drill
3) Re-Jet carb 122.5 Main Jet - Drill slide vent hole with a #32 drill.
4) Drill out the Crank-Case Vent Hose fitting in the Lower Front Air Box to 3/8"
5) Install 13 tooth counter shaft sprocket. ( Sprocket Specialists )

I test rode the bike after completeing 1 to 4 and it is a very nice improvement of the over all quality of performance. It makes the throttle response more "crisp" and elliminates the low RPM knocking when the throttle was opened below 4000 RPM. The addition of the 13 tooth sprocket has completed the package very nicley.
Now I just need to set up the suspension and I'll have the perfect DS for me.

? I can understand getting these things to breath helps on performance (both intake and exh. and crankcase) And getting more fuel (main jet) But what does drilling out the vent hole In the slide help ?[sm=dontgetit.gif]

The beauty of the CV (constant velocity) carb is that the slide moves up and down to vary the size of the venturi to keep the intake air speed constant. The slide vent hole (along with the spring) controls the rate at which the slide can move up and down. That translates into throttle response. The faster the slide can move, the better...to a point. Too large a hole (or the wrong spring) and the slide will flop or oscillate which is not good.
