Check the shoulder on the offending sprocket and compare it to the stock one or another known good one (one that didnt rub , no matter the tooth count).. It seems that I remember someone else finding that there was less of a shoulder on some of the aftermarket sprockets.This moved the sprocket/chain closer to the case and the chain actually rubbed on it (the crankcase).

PS I wore out a few 13th sprockets on mine with no issues. MOOSE brand FWIW

That's what my question was about, dan. We've seen that shoulder issue come up before, so where the contact on the case occurs might tell us what's going on.

I've tried them all. Liked 14/48 best offroad. Liked 14/42 best onroad. Since I'm an honest 50/50 rider I now ride 14/45. Not ideal for either, but doable for both.

Yes, the MOOSE 13 has the right offset on the inside. See part number in my sig. (for KLX250S 2009 ->)

I run a PBI Sprockets 453-13T.
No problems. Paid $17.

come to find out the person that installed the 13t on my bike did not install the O-rings on the master link so the master link shifted into my case
