I forget who linked to it in what post but there was a link to an exhaust test on klxplanet where they tested a bunch of pipes on the 300 and of them all the Big Gun did provide the biggest seat of the pants power gain, but per the testers comments it was also the loudest. The next best was like an fmf with a stalker headpipe or something but it was much quieter. Sorry to go OT just thought I'd add this bit.
Found the link, Big Gun did rate highest. Although, the author did comment that his reports "were no way scientific".

I mostlikely will go with muzzy or hmf because I like to get to my tree stand without scaring all the deer away! Still would like to someone to measure their muzzy head pipe? k&n #?
Blacktail, I don't have a micrometer so this is a rough estimate. I measured my muzzy head pipe at approx 1.4", it then opens up at the mid to 1.6". These are approximate, but I would say within .10".

I recently ordered some exhaust wrap - I've noticed my pipe gets pretty hot and am a little concered about all that heat so close the carb and my leg. I will need to remove the pipe to wrap it, so if I can remember I'll use my calipers and measure the ID of the headpipe then.

Regarding the K&N part number, I recently ordered a K&N high flow air filter if that is what you are referring to. I just bought the one for a KLX300 after looking at the parts diagrams for both the KLX300 and KLX250S and noting that they both use the same part numbers for the filter components. From that I guessed that the K&N for the KLX300 would fit the KLX250S. However, it has not yet arrived so I can't say for 100% sure.

Code Item Qty Price
KN KLX300 1997-2005 Kawasaki KLX 300 K&N Air Filter 1 $46.95
KN charger K&N Air Filter Recharger Kit - Aerosol kit 1 $13.95

You can find these at http://www.58cycle.com
