I believe thats a road no one has traveled yet.... I doubt specific engine parts would work from an 09 into a 96.

So you want to take all the inside parts from a newer motor and put them inside of an old 96 case?

I thought the main problem with older KLX cases was the issue of trying fit a later cylinder on those cases. I don't know this personally, but I recall something about the case opening for the older model not being large enough to accomodate the newer cylinder skirts where they extend into the case opening...at least not without some machining work. Anyone confirm that?

you can see here

11005-0112 - CYLINDER-ENGINE - Kawasaki OEM Parts - Cheap Cycle Parts

and if you look in the end of the page you will see that this part (cylinder-engine) fits these vehicles (klx250s) 2010.

Maybe I'm not understanding what the link there is indicating...or I'm not understanding exactly what you're trying to accomplish. If you have an older model crankcase and want to fit a newer model cylinder ('09), I guess I'm missing where those links indicate that they will positively fit. Some of the Australian guys need to chime in here, as I believe they have more time and experience with the older model KLX250 and how the fitment of the newer generation parts works out. I still recall something about the later cylinder not being a direct bolt-on for the earlier crankcase, but maybe that was for a 300 cylinder or something. I just can't remember now.

Those are very generic drawings. Most likely they used the same original drawing to make the 09 drawing representation. I know this because that is what I do for a living; make exploded CAD drawings for parts and assemblies. They only real way of knowing if the parts will work is to try it. Since the numbers don’t match exactly they could be totally different.
