I have a better idea.
Don't just change the motor.
Change the frame, suspension, brakes, seat, tank, triples, wheels and plastics, and just leave the lights and plate.
That should do the trick.

He needs the vin#, In New York can you plate a Ktm 300exc that maybe cheaper and faster to get ready for the street then doing this to a klx. I had one street titled and supermotard and it was a blast. I'm sure who ever took it is having a blast.

ZX has a point here. Even though the KX500 has a steel frame like our KLX, I'll bet it uses larger diameter tubing and is braced in all the right places. Keep an eye out for cracks.

The KX500 has no charging/lighting system. E-line makes a high-output stator for the KX500 that you'll then have to wire into the KLX's harness.

Another problem I see is plumbing up an exhaust. You'll either have to fabricate your own expansion chamber or heavily modify an original. To make it look good, that will have to be TIG welded.

But hey, there's a VW bug running a 502 big-block Chevy at my local dragstrip, so anything is possible.

Ok, from what I have determined so far the swap is doable with a moderate amount of fabrication.
-front frame section needs to be modded so pipe clears
-need to chop up pipe, possibly use a cr500 pipe
-relocate motormounts/headstay
-possibly drill out cases for swingarm bolt
-possibly make spacers for cases at swingarm
-many other smaller details-coolant hoses, airboot, etc

can someone give me a fairly accurate measurement of their klx250 the distance between the front of the swingarm where the motor fits? or the width of the motor at the swingarm bolt hole?

That is going to be a money pit.

Too short of wheelbase (compare the 500s and the klx250s), short on travel, swingarm to short, brakes aren't up to the task. I have raced a 500 two stroke before and they vibrate like crazy, making your hands numb.

Better off getting something already made for the purpose. Lack of a counterbalancer/that much power will make the light duty frame crack in all sorts of places.

How do you like the husky? Is it a 450 or a 510? Been looking at these to replace my Ktm.

Honestly if it were me and I really didn't want a ktm 2-smoke that are easily plated. I would get a whole kx500 and a klx250s. Swap the klx vin onto the kx frame and then procede with the kx500 from there. Then resell the klx like it was an off road only bike to recoup some money back.

You could also just buy the kx500 and apply for a title for it in Vermont. It will then come as a street bike title. Then just go to the New York DMV and transfer it to a NY title and register it.

btw that husky is sweet.
