Wow that's not good. Does the chain tensioner look anything like the one on the KLX 250 here?

If so all you have to do is leave out the spring and the bolt, get the adjuster to come back in by actuating the catch, put it back on the motor, and then install the spring and then push the bolt onto the spring and tighten back up. Not sure if that makes sense but the adjuster is automatic, but you have to leave out the spring or other wise you could install it and it would be too tight. Does that make sense? Let me knowif first of all yours looks the same.

RE: 86? klr 250 chain tension

well i believe my bike is an 86', so it is an old bike, my chain tensioner does not look to much like that, but it is the same concept, mine has the spring inside of it when i took it apart, the one u have looks like it is from a newer bike, i think my main problem is the timing chain and the intake and exhaust gears are not lined up correctly, in the maual it says how to line up the marks on the 2 gears, and i have done that, and i almost had it started, it wanted to go, but it didnt, NOW after everything is lined up and i try to kick start it, after around 3 kicks, the kick start locks up around halfway down[:@], andthe timing chain is super tight, and can bearly move up or down:(, then i have to take the chain tensioner out and the timing chain loosens up, and then the whole thing happens over and over, and i dont know why i locks up
